OK just though id share this with you xforce fans
i put a 3" xforce system about a year ago all OK then i aded stepper headers and 200 cpi catS all was great till one morning i heard a little rattle from under the car about under the front seat Ara ???
it went away as soon as the car warmed up
put it up on the hoist at my soninlaws place found one one of the bolts missing that hold the cats on so replaced and lock tighted all other exhaust bolts
all good about a month LATER rattle again ??
up on the hoist and found nothing wrong reading ON THE FORUM about cats coming apart in side i though that might be it took them off shook them no problems
so hade been putting up with it for a few months and was look at geting new cat to see if that fixed it then the other day when i was fitting my wideband sensor i was looking around and thought that were the two flanges are cut away behind the main muffler (two in two out)that it should be welded to stop it from rattling IT WASENT so i prayed the flanges apart about 5mm so i could see daylight through between the flanges now i have no RATTLE :):)

funny enough -- i've got the same prob

when i pulled out me shagged clutch for a new addition, the bloke changing it, i made sure he knew i thought there was a leak where the headers join onto the main exhaust...i even got under the hoist and could see fine soot burn marks on the floor pan, nothing too drastic it seemed

3 days later, it comes back, seems once its warm it goes away and also around the 1600-1800rpm range its present...its damn annoying and i was on the same track as you, replace the cats it should be sweet again

im still chasing it out -- cant be something as simple as breaking a join and refitting

mine only rattled when cold at the start and at about the same rpm you are talking about i didn't have an exhaust leak it was the two flanges at the rear of the front muffler the ones that are cut away on the sides so they fit together close they look like one flange (vibrating rubbing) together to create a rattling sound

well, i'll soon know if i've fixed my problem...had a mishap on the weekend with my car, reversed into a low laying boudler in grass, shunted the stainless steel, needs to replace from cat back, ordered a new cat-back and we'll see if the noise goes

process of elimination ahahahha

rushing around though, car is on ebay and just incase it sells, gotta have it installed before the end

Couldn't believe when i read your post, had the exact same problem, described to a T. Just raced down to local exhaust shop, a spot of weld to stop the flanges vibrating and problem fixed!

good stuff
you would think they would give the flanges more clearance to start with

same problem with my 2.5 inch xforce.. had the flanges welded... problem gone... would of been god if they just did it in the first place, and saved me the trip to get it fixed.

just installed spankin new twin 3" polished stainless on my car...still had the rattle, checked the whole system for a leak....HELLO -- drivers side cat had a split in the side less than an inch...the top and bottom half rattled at cold and certain harmonics -- quick fix and she's all quiet again sweeeeet
