My mate has a 1996 Toyota Prado and about once every fortnight the starter motor wont turnover properly, it seems to happen about five times in that day and then the problem seems to go away again. Voltage was tested at starter - 12.5v when key turned to start

Any one know what it might be and how it could be fixed.

Just had a VS and a VT with similar symptoms at work - new starter motors for both. Prado starter could a few $$$ so shop around first, perhaps get an auto electrician to take a look.

Typical toymota starter problem, they tend to play up more during the warmer months too. I'd be inclined to wire in a 30amp relay into solenoid tigger circuit first to give a constant voltage to overcome any Voltage drop. If it still plays funny buggers it will be the solenoid contacts getting a tad tired and possibly the armature bushes too which isn't uncommon. They're a gear reduction unit from memory, it'll cost ya maybe a few hundred to overhaul and cheaper than exceeding CC limit buying another one.

Bitza your spot on!
Had a Hiace Diesel & when the Extra relay didn't help then the contacts in the solenoid were worn unevenly, could file and replace them through the local auto elec. as the bits were not not available from Toyota.

Had a Nissan with the same thing - every hot day intermitant starting when hot ..... Used to hit the solenoid with a tyre iron while other person cranked it over.... put a few new solenoids in - until a workshop showed me what you've just described using 30Amp fused headlight relay. Learn't the hard way - no internet in those days.

From what you describe, it is a solenoid contact problem, they are easy to change, probably 2 contacts = about $10-20, or get a complete solenoid overhaul kit for about $30-40 that includes contact, plunger, seals, spring etc.
These parts might not be available from most spare parts shops, you may have to go to a auto elec or auto elec supplier.
Should you need further info from where to purchase from send me a PM.
